    Easy. Forge them together using a homopolar generator welding process. Should work good enough for the application. We could work you up a prototype for ~$5M.

    Well, I switched mine to a steel grille out of a '67....Welded it on just fine, thank you..... But hey, don't waste anytime listening to any of us from the been there, done that crowd!!!!!!! Have fun with your project.....Seeing as how you already have all the answers, I'm sure it will be perfect.......

    do it all the time should be easy for you use bronze rod tin the steel with it .then heliarc weld with silver filler rod to join the alum the rods you need are bronze rod#25m oxweld #14 al.rod this is no joke but the price of the silver filler rod many cost more then your truck is worth

    Well "WISE ONE", you weld it just like you would with any other metal. Use different wire and polarity (TIG preferably) and you got yourself something to weld aluminum with. Lead isn't the way to go I'm sorry to say. Weld it, grind it and smooth it with filler if needed or else you will cry about it later when it cracks and comes out.
    I know what you mean on those body lines on these piece of junk trucks, my 66 F100 has them on the bed and roof of the cab, I will be doing the same thing. Two part seam sealer is another solution but again, it may crack a few years down the road but it IS better than a plain one part in the tube sealer.
